I guess I'll open it up and see what exactly is going on in there.
If I can't rig something acceptable, re cable it up or just open it and leave it, the eBay option should suffice.
Again, thanks for the help.

I wonder if the arm for a motorized defroster flap will work in an earlier model non-motorized unit...
THAT would be a very nice fix.
I'll order the arm, and post back if that arm fits the earlier unit.

OK I think I have a better grasp of the situation now.
I've had the dash of my 98 ML320 off (blend door mtr) and it seems that this one will hafta come off as well. Not a big deal... just time consuming and persnickity (good thing Mercedes puts in all those extra screws.. I have a few leftovers from mine in case my buddy's is missing some )
It seems that a repair attempt on the connection between the arm and the flap might be worth the effort. However, that box on ebay is so cheap I just might grab it for spare parts.
BTW this site is a great resource. I feel like I am an apprentice at VW again.

These might help :
Video of removal of upper of dash panel (the steering wheel has been removed in the video, but you don't need to remove it) :
and a close up photo of the the top of the heater box in my 2001 ML55 ... showing the defroster flap. Note that I am in Australia so my car is RHD and yours is LHD, so your heater box will be a mirror image of mine.

The flaps are not sold separately; you must purchase the entire heater box which costs $1,638 less tax.
Search Mercedes Auto Parts like 1638301462
You might get a better idea of things if you removed the top half of the Instrument Panel (not difficult) and then you will be able to manually push down on the defroster door.
Then you might be able to attach a hard wire cable through the flap and then up through the nearest defroster vent.
Below is a used heater box for sale on ebay.

I attempted to find the part(s) in the EPC site.
There are pics of the air controll box but not the defroster flap.
How is the defroster flap (inside the box) attached to the white lever (arm)?
The arm moves correctly, but the flap that controlls the air management for the defroster (and side vents) doesn't change.
Not a good time of year around these parts to not have defroster.

There is no shaft I know of.
Did you get a picture or look for a parts diagram of the HVAC box?

98 ML320 Defroster Flap Sought
Woking on my buddy's early 98 ML320. No air out the defrost vent. No air out the side vents.
Checked cable at the console...OK.
Checked cable at the defroster arm (Ugh my back is still sore) .. cable attatched and cable & arm move when dial is turned.
Defrost flap must be broken at the shaft. No air out of the vent in any flap arm position.
I can't seem to find the part number on EPC for the defrost flap inside heat/AC box.
Anyone have acess to that part number?
Next step is junk yard but I would rather install new.
Thanks for the help,
