Well my A/C makes a really strange noise sort of like a door trying to open and getting stuck then it pops open finally, the noise is somewhat loud you can hear it with the radio and AC on. But the strange thing is it will do this on start up and it will make the sound once or twice then randomly as i am driving it will make the sound over and over again sometimes 4-5 times in a row. The first time i had it in they said it was normal and gave the car back but having 2 other ML's in the family i knew it wasnt normal. So the next time i took my SA out for a ride and he heard it and said mm sounds like a worn out motor. well i got the car back and he said they replaced a door motor. When i picked the car up it was running since they just pulled it up and it was the end of the day and as i drove down the street the AC made the noise again. Ok so i am going to make another appointment with another dealer since i dont think the other guys know what is wrong but what do i do if they cant fix it? my warranty is running out and i dont want to get stuck with a car that has an AC that breaks and end up costing me 2 grand to fix.
A little bit of extra info on how i use the AC cuse i know someone will respond like my SA did telling me that is the AUTO function of the AC changing the airflow from foot well to vent. I do not use the AUTO function on the AC i set my AC temp to 72F and i leave the ac power on 1-1.5 all the time.

I had the same problem on my 2002. Sorry I can't remember what exactly it was called but it was a flap, "door", in the ventilation system that blended the hot and cold air to achieve the desired temp. It would cycle at start up and shut down and occasionally while driving. Sounded exactly as you described. Unfortunately the dash had to come out to fix it.

Yea they took my dash out and just replaced a motor and that didnt fix the problem. but in the process they also damage my leather in 2 places so i aint happy about that and i am not sure if they will fix that.

Surely the dealer cannot get away with a) damaging your car and b) not fixing underlying problem - suggest you complain and write a (polite) letter also to owner. If nothing happen, later send to Mercedes USA.
